I recently purchased a new LCW to pair with one I bought five years ago. The top of the backrest of the new one sits about 1/4 of an inch lower than that of the old one.

Is such variation typical for this chair? Have the dimensions been altered (this does not seem likely)? Or is Herman Miller quality control not what it is purported to be?

I'm wondering if anyone has had a similar experience.

Are they both herman miller? I know the Vitra LCW doesn't have the exact same measurements as the HM one.

Yes both chairs are Herman Miller, manufactured five years apart. Futher investigation shows that the back leg of the new chair is shorter than that of the older one by about a quarter of an inch. The front legs are pretty much the same.
